I found this gem on the "Market Place" a couple weeks ago (Nov 2019). Mrs. Rod said "NO WAY" are you bringing that piece of junk to our house. I was somewhat dejected, since I've been hankering to get a new project. The PO sent me a message a week later saying he dropped the price to $2000.
I asked Mrs. Rod if I could get it, and after a bit of hemming and hawing, it is now in my driveway. Mrs. Rod is Japanese, so I figured that I better give it a Japanese name. Kogai means suburban in Japanese. The Kogai started its life as one of 120, 3/4 Ton K20 4x4 Suburban's built in 1967. The PO replaced the body with an apparent 1968 body tub and absconded with the right front fender, inner fender and hood hinge.

Condition as bought on November 24, 2019.
Not currently running. Engine turns by hand (and a strap wrench).
Rusty quarter panels. two flat tires. Rusty front floors.
Many loose parts; seat, steering column, the entire body, hood. Front bumper is (bent) and off the truck. One rear hatch support is loose. Cowl off. Wipers off. Right exhaust manifold is off. Drivers door hangs down a bit (along with the wonky latch).
Missing parts: Right front inner and out fenders, one hood hinge, rear seats, jack and handle, air cleaner lid wing nut, rear bumper, gas tank, ignition switch. Door locks. keys.
Broken parts: Both front door latches and handles are wonky. Left rear window broken. Windshield cracked.

Components:
Trim level: It looks pretty basic, no extra chrome on the sides, metal inside door panels.
Engine: Is out of a 68 Nova or Chevelle 275HP 327. The engine suffix is T??09EE Vin code next to suffix is 1???09230 (it's hard to see because I'm afraid the loose hood will fall on my head). Casting number 3914660.
Heads: Camel hump 8917291 GM4.
Transmission: 4 speed Manual SM420.
Transfer Case: (According to PO) is a Rockwell T-221. (See picture).
Rear End: Eaton ?? Bolts.
Front Differential: Unknown.

Replacement parts:
24 Nov 2019 -- 68 Right front fender, two door handles, door hinges, this came with a w/spare 68 left front fender, cowl, another bent front bumper, a grill, and a bucket of loose parts.
Door Locks.
Key.
Emblems.

25 Nov 2019 -- Inner fender (wheel house).

27 Nov 2019 -- 72 bed trailer w/ 3/4 ton axle, two nice tires and a rear bumper.
I found that my radiator support is missing quite a bit of metal under the battery box. I'll be using the one I got with the 68 front clip.
I found a set of 2004 Chevy alloy rims tonight and will pick them up in the AM.

A friend of mines mother had a '68 Caprice with a 327. Another friends dad had a '68 Suburban with a 307. That was back in the mid seventies. Looks like a fun project.

November 27, 2019. I dusted off 15 inches of snow, pulled back the tarp and did a bit of exploring.

The engine suffix code is definitely "EE". I can't get to the block part number to verify if it's a 327 or 350.
I found the radiator support is bent and rusted out under the battery box. I'll be doing a minor repair and paint to the spare I got with the 68 front clip.
I poked the exhaust manifold back where it belongs after chasing the threads. I need to acquire a set of studs before I put the final install on it.
The starter to battery wire was missing, so I bought a new one.
I thought I lucked out when I found an ignition switch key under the radiator support, but it no worky.
I wasted two cans of cheap paint on the previously blue, then orange and now white right front fender. I'll pound out a few dents whilst waiting for the replacement wheel house to arrive.

I picked up the 72 bed trailer this evening. It is beat up a bit which is to be expected. It has some gnarly tires on it though. It has the 16.5 inch split rims. I'll use them to roll the Kogai around on until I get it running in a satisfactory manner, then put on a set of mid 2000's alloy rims that I just bought.

Hi Ron, I AM a Marine!

November 28 - 30, 2019.

I picked up the 04+ wheels this morning and test fit them on the rear. The offset appears to be a bit different than the wheels (not stock) that were on it).

29th. The new wheel house appeared on my front porch. It is made in taiwan, but feels pretty good. I'll test fit it in a few daze.

30th. The new key switch came in yesterday and I installed it today. I got under the dash. OMG!... what a mess. There are NO fuses in the fuse box. There are connectors hanging all over the place.

I installed the battery cable and the solenoid wire to the starter. Re-wired the distributor (it's an HEI), I had to hot wire from the ignition switch to the distributor battery connection. My spare battery was run down, but it did kick the starter. I'll let the battery charge at 2 amps all night and see what happens in the morning.

December 1, 2019.

I finished bolting the exhaust pipe back to the manifold, which has one hole stripped out. I put in a longer fresh stud with a nut on top.
The engine starts and runs! I had to "borrow" a fresh battery and used my Jeep to jump it.

December 2, 2019.

I changed a couple of the hard cracked fuel hoses and plumbed in a temporary "fuel cell". The engine cranks right up and purrs like a kitten, an angry kitten.
A coupe lbs of mouse nest and poop came out of the exhaust pipes! There was another nest inside the bell housing.

I was able to make it drive forward and then in reverse under its own power. I almost rammed my jeep! The brakes no worky.

December 3, 2019.

I flushed and bled the front brakes. There was a lot of black goop in the master cylinder. I used half a bottle of fluid before it started coming out somewhat clean. Apparently, I'll be replacing the master cylinder and brake cylinders before it's on the road. I have a set of new hoses inbound as well, since they definitely need to be changed. The front brake shoes look nearly new.

I found that the clutch linkage was missing the half round doo-hickey that fits into the end of the clutch arm. I popped in a suitably sized nut until I can locate the proper piece. The clutch seems to work just fine. The disk looks fairly new. (Update: I found the doo-hickey for the clutch arm in the box of parts 8 Dec).

I spent about an hour in class today drafting up a "to do" list, since the instructor was just reviewing the semester (non-testable information at that). The list is almost three pages long and I'm not done yet.

December 4, 2019.

The new brake hoses came in right on time. I got the rear hose replaced with no problems, then bled out all the nastiness inside the rear portion of the brake system.

Glad to hear you got it running. 68' was the last year for the 327, it would be great if that were the engine you have. I have always liked the 3 door Burbs and really like the 67' and 68' front end. Lots of work ahead of you, I'll be following.

December 5-10, 2019.

I am striving to work on The Kogai at least 15 minutes every day. I've been sanding scratches and beating the dents out of the replacement (1968) right front fender. It's almost ready for a light skim coat of bondo then primer. I'll be painting it a flat white to get it all one color (since that matters a lot to Mrs. Rod).
I removed the drivers door inner panel and replaced the drivers door handle. I found the missing headlight assembly, the bulb even works in high and low beam!
I moved all the junk from the front of the garage, pushed the 38 Coupe into the corner, moved the 24 Car out of my shop garage into Mrs. Rod's garage. Then moved the Kogai inside!
I was poking around and removed the side marker lights. There is a huge mouse nest in there.. yuck! It's time to get some lysol and bleach to disinfect it.
The gas pedal linkage was in the same box of parts as the headlight and several parts that hold the steering column in. I ordered a shop manual which I'll need to figure out how all those parts fit together.
I found a NOS tail light lens AND all four NORS side marker lights on Ebay! I'm going to be in trouble when Mrs. Rod gets the credit card bill next month!

December 10, 2019.
I pulled the rear side panels off. Yikes. Disinfectant time!

December 12-18, 2019.

I finally figured out that the gas pedal linkage mounts from the OUTSIDE of the firewall, amazingly, the linkage matched up perfectly to the piece hanging off the carb.

I fixed the leaky temporary gas line and drove the Kogai around the block for the first time. I was wondering why it was revving so much... thinking maybe the clutch was slipping. Nope, I had the transfer case in Low. Duh. I got the hose out and started at the top (by golly the top of a suburban goes on forever!) and worked my way down to the under carriage. I got most of the dust, dirt, rust particles and mouse mess out of the truck and into the ditch.

I've been spending an hour a day working to get the outside sheet metal all the same color. ( Mrs. Rod automatically calls any vehicle that has body panels that are not the same colors "junk").

Dec 15-18. - The "new" right front fender is now satisfactory enough to hang on the truck.
I applied some direct pressure to several spots along the left rear quarter panel. I knocked out most of a pretty good dent near the back. I'll have to skim coat it with bondo, since I dinged it pretty good a couple times.
I pulled the outer fan / heater core housing off the firewall.

December 19, 2019.

I removed the Glove box door, inner heater box, heater controls, the old ignition switch, and found the missing wiper switch.
The inner heater box was full of mouse nest, and the little buggers chewed a hole in the outer housing to gain access. One of the heater control cables is broken.
I had to break the old ignition switch bezel to remove it ( I have a new one ).
I have the dash board pretty much stripped of every thing (except the light switch). I'll get it sanded and ready for paint when I decide what color to apply to the interior.
I sanded the hood and tossed on a protective coat of paint. There are a couple of light dings that I'll need to deal with later.

I started installing the right side wheel house, then noticed that there is a bunch of missing metal on the radiator support. Apparently the battery acid ate it. Luckily, I have a spare!

I love seeing that you are working in a garage that looks like mine. Ten pounds of s**t in a five pound box. Anytime I start a new project, or phase of my rebuild, something has got to be relocated to make room to work!

Tuts 59 is right, you are moving right along and will be road worthy in no time. Keep up the good work and the updates!

Tuts and Phak, thanks. My garage is where i hide from Mrs. Rod and her "honey doo's". I'm between classes now, so I'm hitting it hard and often (a minimum of 15 minutes every day). It was mostly apart when I got it, so putting things back together might be a chore. There is quite a bit of room in MY garage, I just have a bunch of crap piled up in front of The Coupe.

Tapping, sanding, and priming numerous small dents.
Cleaned up the nasty heater assembly. Started the repair on the area the rodents ate.
I found that I need 5 to 6 foot long arms to reach both sides of the rear quarter panels. I'd ask Mrs. Rod to help, but she doesn't appreciate fine old iron.
I got a "new" horn button in the mail today... hmmm.

I've spent the past couple of days messing with the wiring. It is a mess to say the least. There are several cut wires, poor splices, and other gremlins lurking under the dash.
I have managed to get all the running lights to work. The brake lights "might" be working, but it's hard to tell due to having so many parts off and poor grounds... I push the brake switch and one of the rear lights comes on!!

I've been working hard getting the nicks and small dents worked out. I've got most of it hosed with "Satin White" paint (and some white primer). Mrs. Rod is still not very happy, especially since the credit card bill came in!

I've gotten most of the area under the dash cleaned up, treated the rust, and painted. I've got a couple of the components put back in and retaped some of the wire harnesses.

Slow going since Mrs. Rod has more "important" things for me to spend my time on.

I have been working on the dash area which is mostly cleaned up and repainted. I have reinstalled the wiper motor (and found out that it will NOT work if the switch is not grounded).

I ordered and received a repop speaker assembly and have it in the dash. I think I want to put some sort of cover over it to keep out dust and spilled coffee.

I picked a parts gauge panel off ebay, and have been studying how to put in some new gauges.

I would like to have an in dash tachometer. The tachometer option seems to be fairly rare (and pricey). I've checked out 4" tachs that would fit into the center bay of the bezel and a 2" tach that will fit into the extra gauge hole at the bottom next to the oil pressure gauge.

January 10-13, 2020. Out with the Old and in with the New

I spent some more time messing with my dash gauge panel, I used a dremel tool to open the holes for the replacement gauges. They stick out the back a little bit, so i'll have to drill access holes in the cover plates. Easy money.

The new body mount kit came in the mail from Energy Suspension.

I finally got to pick up my new gas tank that ole boy down south mis-ordered. It came with everything but the big O-ring for the fuel level sender. I used a can of paint that has been on the shelf for a "while" to give it a bit more protection. I still need to acquire new rubber hoses for it though.

I jacked up the body enough to get the old remnants of body mount out and installed one side. I'll have to replace the two rear bolts, as they sent hex bolts instead of carraige bolts. I only had "issues" getting one front body bolt out but Mr. Impact Wrench made short work of it. Luckily there were only two body bolts that had nuts on them.. the rest were not replaced when they swapped out the body!

I spent most of my available time in the garage cleaning parts and applying rust inhibitors. It took me three attempts to get the heater controls and the heater box to fit into the same space. I ended up bending the heater control a bit. I guess this explains why the back portion was loose.
I have another shipment of parts coming in from Classic Chevy soon. I'll be able to install the gas tank and run the engine with a real fuel supply.

Rusty, don't know why I haven't been following but I'm signed up now. Great work, makes me feel unworthy with my lack of progress on several projects.

January 20-25, 2020.

I've been busy busy!! Too many projects and now I'm back in school again. I've been spending 2-3 hours a couple days a week helping the kids finish their basement, which is cutting in to my garage time.

January 23, 2020. I busted a bunch of dirt and rust out from the area around where the gas tank resides. I got it PM'd and repainted. Nasty work I might add.

January 24, 2020. I ran a wire from the dash to the back of the truck and located the wire for the fuel level

January 25, 2020. I wiggled and jiggled the gas tank but could not get it betwixt the frame rails. I ended up putting the filler side on top of the (lower part) of the frame and mounted the other side to the bottom of the frame. It will have to stay that way until (IF) I decide to remove the plywood floor.

I installed the new hoses all around. I figured out that my gas cap is supposed to be vented so I (hope) that another vent tube is not required. I also figured out that if the vent tube that runs along side the filler tube is blocked, then the gas will come shooting out the filler tube and get all over you. A couple shots out of the air compressor cured that problem. There must have been a spider web in the vent tube?

I was pleasantly surprised to find that I don't need to rewire the dash insert to match the replacement insert with gauges. Apparently, someone swapped the gauge package with a standard panel? I will need to remove a couple of the wires for the Amp and water temperature gauges though, since I'm using aftermarket items.

I have not had much time to get anything major done on this project. I did get the fuel line purged and hooked up all the way to the carb. Since the fuel line from front to rear had been open for an undetermined amount of time, I figured it should be flushed. It did need a flush. I wanted to do a compression test on my 327, so I pulled the plugs and set up the compression tester. I was able to get Cylinder #1 checked before the starter decided it didn't want to work anymore. Off to the FLAPS. I was slightly amazed that they had a starter for a 50 year old truck on the shelf! I was hoping (beyond hope) that the old starter was original, nope, it was rebuilt as well. I figured that the engine was worn by the way it idled (not to mention a bit of blue smoke coming out of the exhaust). There ended up being a huge compression imbalance. I planned on retiring this engine and doing an LS swap in the future, so I guess the future is sooner rather than later. I wanted to pull the engine, clean it and the engine bay then paint both before putting the front clip back on. I'll do that sooner as well. I'll probably drop the wore out engine back in so that I can move the truck around under its own power until I get ready for the LS swap. I had some visitors to my yard too.

If, roadworthyness occurs pre LS swap date consider this. Restore. I’ve had good luck running wore out engines with this stuff. Reduced oil burning/blue smoke and increased compression. I’d usually try to add a can several hundred miles before a oil change so it’d have time to work before changing oil. Used it in 4 or 5 rigs over the years and always helped.

Thanks Mopar... I'm pretty sure this engine is well past restore... it's probably even past an oil change using only motor honey!

2 Ton, that is NOT a goat. It is a doe (with a little 2 point buck standing behind her)... the thing that looks like a hat on the doe is one of my bird feeders. The scamps like to come over and steal my bird food.

I wonder what kind of oil pressure you would have just running motor honey. I've used it on a couple of old tractors but it's usually warmer here than in Colorado. By the way Bambi tastes good.

February 1-11, 2020.

I'm not getting much done. School work takes priority. I've been getting my 15 minutes each day though!

I repaired the rear tail light wires (that I scavenged from my "trailer"). I heat shrinked any areas that were worn or had trailer light clamp on connectors. I used some wire loom material I had laying around to protect it for the next 50 years.

I looked at my options for adding a rear dome light, a couple of USB charging ports, and maybe a plug in for a spot light/work light.

Feb 11. I connected the wire harnesses back as they are supposed to be. I have hazard lights, turn signals, brake lights and tail lights in the rear. Some of the dash lights work, others do not. It is probably the wore out (what ever the thing is that acts like a printed circuit board) behind the dash insert. The turn signal indicator for one side worked, the other did not, switch the bulbs and the same result on the other side, switched it back, and neither work. that is a project for another day.
The gas gauge is acting wonky as well. there is at least a 1/2 tank of gas, and the gauge says 1/4 tank. I need to fill it up and see how it acts. I did mess with the ground some to triple check that it was good. I also added another ground between the body and frame.

I suspected that there were gremlins in my oil pan. I am far enough along that I wanted to pull the "pack" to get the front end of the truck cleaned up and inspected. I pulled the oil pan and found that two sets of rod bearings were more than a little loose. So, the crank is going off to the machine shop for a bit of weight loss.
One of the heads looks ok (the side with decent compression). the other side had two valves getting ready to get sucked into the head. Fortunately, I have a spare set of powerpack heads that are ready to run.
I found at least one piston with a broken compression ring (the lowest of the low compression cylinders).

the LS swap might be coming along a bit sooner than I expected as well.

Opening up a new (to me) engine is sorta like Christmas morning and opening presents. Sadly, sometimes the Grinch beats you to the tree and the package is filled with broke rings and bad bearings. The good news is their's always a sale on LS engines somewhere.

Good Luck!

February 17-29, 2020.

I've been slowly poking along. Mostly cleaning up and getting the front end ready to re-assemble.

The guy I bought my truck from called an told me that there was a fresh 69 K20 in a local wrecking yard. I made a beeline over there and scored the front spring brackets I needed (about 2 hours of work for a $6. part! I also got a nice straight left front fender to match my right front (with the side marker lights). I looked the doors over and decided that by spending a couple $$ I could save myself many hours of work on my existing doors. I also scored a 3 core radiator to replace my 2 core that someone was kind enough to pull out and hide in the bed of the truck. Now to sneak my parts into the garage without getting caught!

March 1-15, 2020. Work has slowed down a LOT. Taking a long weekend break to go look at sandhill cranes did not help my progress at all. My wrecking yard finds turned out to not be finds at all... grr. I also lost about 2 weeks worth of pictures when my phone smoked. (PSA - Do not overuse cheap gas station charging cables and connectors!).

I've got the 327 block mostly cleaned up and ready for re-assembly (assuming that the piston I need to replace arrives in a timely manner). I've also been dickering with a fellow that has a "good" 5.3 LS motor, wire harnesses and ECM for a good price. Our schedules do not mesh, but hopefully, i'll get it today.

March 16-21, 2020. Work is still slow. Mrs. Rod has me moving our rooms around yet again, it wouldn't be a problem, but there are stairs involved.

Mar 17. I gave up on ole boy with the 5.3 and found another one, it came with twenty miles of wires, leather seats and a few other doo-hickeys.

Mar 18-20. I did manage to finish cleaning up my 327 block. I have the crank installed and properly torqued along with the cam and new timing gears and chain.

Mar 21. I'm learning how to install new wrist pins in a piston (I've only burned myself 3 times so far). I did manage to get the #1 piston installed before Mrs. Rod called me in for dinner.

March 22-31, 2020. Work has slowed to nearly a standstill. The quarantine hasn't really given me more time in the garage.

I did manage to get the block reassembled. I was laying the sheet metal on to get block painted and I realized that there was a lonely oil pump sitting on the bench. I'm pretty happy I noticed that before putting on the gaskets!

I have also been removing and treating the rust inside the doors. That is a nasty job, I had paint on me up to my elbows!

I dropped the front spring out of the front perch. It looks like removing the bushings is going to be a long difficult job.

April 1, 2020. Mrs. Rod just came out to the shop, really mad about something I didn't do. She said, stop working on that POS. You are getting rid of it or I will call a junk collector to take it away. Oh my. what have I gotten myself into now.

April 2-6, 2020. I've been able to accomplish nothing this week mainly due to me stabbing myself with a box cutter. The E-Room Dr. said it didn't hit anything important... apparently, the unimportant part is a pain sensor.

April 7-11, 2020. I haven't been doing much in the shop. I sanded on my doors a bit. I've got them rust resistant on the inside, some of which "leaked" out to the outside, hence the sanding.

I have been working on replacing the leaf spring bushings, they are in there pretty tight.

April 11. I received a replacement radio from Ebay for $102, it is supposed to work. Unfortunately, it was poorly packaged and one of the expensive knobs got broken, grrr. In negotiations with the seller to see what we can accomplish. Hopefully, they have another set of knobs available. My original knobs are much different.
I did manage to get the new speakers wired to the radio, which had the wires set up for dual speakers. I need to either find, or plumb in a new power wire then it will be good to go.

May 5, 2020. Update on the radio. I installed a cheap after market antenna from autozone (after the cheap ebay antenna failed me!). The radio works great! And I got it for a nice price as well. AND, I found a 1/4 decent knob to replace the broken knob too.

April 12-22, 2020. More of the same story. I've mostly been spending a few minutes each day cleaning something or sanding something.

I spent most of the last week re-sorting the 10,000,000 parts that I had strewn all over my garage. I bought a small shelf unit and a bunch of clear plastic containers. I put related stuff into each box and marked it before putting it on the shelf unit. There is still stuff everywhere, but at least I can find what I'm looking for (I hope). I'm still struggling with the leaf spring bushings. My wrist is still pretty painful when I make certain movements, I can lift and carry a 46 lbs head across the shop with my left hand, but I can't twist a bottle cap off.
School is getting busy too, it is final's time. I thought I was free and clear with one class, but the instructor just dumped 10 assignments on us!
Mrs. Rod wants the lawn all flat and purty, like a golf course... it is NOT going to happen unless I hire someone to do it.

April 23-27, 2020. I got another shipment of parts from Classic Chevy. I'm hoping that I have enough to get everything essentially back together! (I'm running out of money).

I have been concentrating on sanding the doors and quarter panels. I have been putting off working on the leaf spring bushings since I hurt my wrist, but it is about time to get back on them.

April 28- May 5, 2020. Still very slow going. I barely manage to even fit in 15 minutes these days. And I've missed several as well. School i almost done, one final and a few more assignments for this semester.

I'm figuring out how things go back together that I didn't remove (or were not there to begin with).

Door latches question. Should I paint them the body color? or pull them off and leave them natural?

Another question? Has anyone ever upgraded the front end with an 80's 4x4 sway bar?

I vote natural on the door latches.
Things are slow lately on my build too... "wile I'm in here" syndrome strikes again.

That will be interesting to see how it feels with sway bar underneath... I'd also consider a sway bar disconnect option in case you're about to drive up a mountain!

What are you studying at school?

May 6-9, 2020. PROGRESS! I finally got the front end put back together. I spent way too much time beating on the first bushing. I should have just pulled the springs like I ended up doing in the first place and using my press.

I found a neat trick too. My fan shroud was in the way, so i set it on top of my trash can. It catches junk much better than just the trash can!!

I used appropriate sized deepwell sockets to press the center part out. I found that my harbor freight press fit perfectly to press out the bushing.... ooops, it was just a little bigger. I had to put a wedge into the spring to get it loose!

I installed a new set of shocks as well.

I did need to replace one of the front spring hangers, as the original was egged out. Of course, my replacement was dinked up too, having been welded on by a previous owner. I rewelded the egged part, then welded on some thick washers on the outside (I use "welded" in a very loose manner). Then I drilled out the hole to the correct diameter.

Thanks Ott3r. I haven't even found a sway bar setup, and won't add "dis-co's" (jeep term?), as I'm not very adventerous. I finished an AA in Horticulture and have one semester (12 credits) of Paralegal studies to go.

May 9, 2020. I'm just about ready to set the 327 back into the frame. I need to install the rear freeze plugs BEFORE putting the flywheel on!

Then I need to decide which valve covers to put on. I'm leaning towards the shiny heavy aluminum set. the stock tin set is not in good condition. I'd rather not put the vette set on this engine. I've got a poll going on my social media, and so far the heavy aluminum and vette sets are about even.

That seems to be a common theme with us V8 guys, I spent days looking at valve covers before deciding on something. Some had oil fill holes and PCV holes, some didn't, in the end a bought another set altogether. I had a set of Cal Customs like yours but someone had already butchered the holes, I really like the Corvette valve covers but needed PCV holes.

This is what a ended up with, I'm really happy with the loo. Now I just need paint.

May 10, 2020. Happy Mothers day, I hope y'all called your Moms!

I was pretty busy today. Mrs. Rod wanted to be treated special today, so I moved her plants outside, then fixed a sprinkler head that I mowed over.

I finally got into the shop at about 1300. I wanted to set the engine back in the frame right away, but decided that I should change the fluids in the front diff, tranny, and transfer case. Of course I ran out of gear oil since I couldn't find the gallon I just bought.
I was not happy with the mess that came out of the transmission, yucky milkshake!! with sparkles. I've seen worse though.

I put the flywheel and clutch on, then set the engine into the frame. It took me a solid hour of wiggling it around to finally get it to slide home!!! I should have called my son in law to help!

May 11, 2020. Slow going again. I managed to get the starter hung and wired before noticing that I didn't have the right size exhaust donuts. Of course my FLAPS didn't have the exact type that I desired, but what I got "should" work.
The exhaust is connected after I scrounged up another set of bolts, since I misplaced the original set. I'll find them in the morning. I re-installed the thermostat. I rebuilt my Z-bar for the clutch, since I left it connected when I pulled the block. I didn't realize that I bent the bracket, so of course I had to fight it to get it back on.

May 12, 2020. I'm getting real close to firing the 327 up again. I hooked up the temperature and oil pressure gauges after running the wires through a handy grommet in the firewall. I had to "massage" the firewall to get the HEI distributor to go into the block. Fuel pump was reinstalled with new rubber hoses. I cranked the engine over to check for leaks on the gauge and see if I was getting adequate oil pressure. All good there. If y'all feel a small earthquake in the morning, don't worry, it's just me firing up the engine!

May 13, 2002. Another long day. I am the mechanic that "always" installs the distributor 180 out. So, I purposely installed it 180 out and it was right on the #1 cylinder! The 327 doesn't really want to run right though.
I'm pretty sure the carb is gummed up, even though it worked fine before the refresh. I have the valves close to set, I got all the racketty racketty out of them. I will go back through once I get it to idle.
The highlight of my day was letting my junkyard radiator fall over and poked a big hole in one of the tubes... grrr. I pulled it out and put in the nastier (but leak free) 2 core radiator.

May 14, 2020. I finished adjusting the valves, reset the timing, and diddled around some today. I've been putting off fixing my broken fan shroud, but got on it today. It looks hideous, but there is no big hole anymore.

Tuts, I've got several AZ plates, I still have your address and I'll send you one.

May 15, 2020. Some progress was made and some was "un-made". For some reason, there is NO spark to the plugs. I swapped out the HEI cap and coil and It still no worky. It ran fine yesterday. I did not do anything to the ignition system and the BAT wire has 12+ volts? I guess i'll be troubleshooting tomorrow. I put my re-popped wheel house on the right front fender. All but two bolts were right on. I stuck it on the truck to get it out of the way (and make it look like I was making progress!).

May 17, 2020. I had a fairly productive day in the shop. I didn't mess with the distributor so I still haven't gotten it running again, soon though. I welded up the "spare" holes in the passenger door for the west coast mirrors and whatever else they had bolted to it. I ground the excess splatter off and put on a skim coat of bondo, then sanded it after a bit. It doesn't look half bad... it looks all bad.

I worked a nasty crease dent out of the bottom of the drivers door it was a chore. I'll weld the holes up in it in a day or so.

May 18, 2020. Very little progress was made today (again), Mrs. Rod wanted to go for a drive. We took a wrong turn and found a very nice road that is less traveled.

I did a little more work on the front doors. The passenger sidevwill be ready for final sanding soon. Then welded in the extra holes in the right front fender.

I am looking at my left front fender (67) that does not have a place for the side marker light. I have a beat up fender that I am thinking about cutting up for patches. I'll check in the body shop first tho.

May 19-20, 2020. I managed to get a little bit done these past two days. The 19th was pretty hot and I got up early to change parts into cash! The 20th, I fired up the welder and filled in several holes in the drivers door.
I hung the passenger door. Now it's time for a refresher on how to properly align the body panels! I gave up a chunk of skin today when my socket slipped off a bolt.

May 21-22, 2020. I spent a bit of time sanding out a few hundred little nicks in my paint. I'm not sure what caused them? Maybe dust storms? They are all over the sheet metal and are about 1/16th of an inch mostly.
I've been trying to get the lower part of my doors perfect, which will never happen. I'm going to "rino line" everything below the lower body line anyway. I'll eventually get a set of the costly chrome trim that goes along that line to hide the line between the rino and regular paint.

I finally quit putting off checking out my "no start" condition. I used a fancy troubleshooting guide from autozone's web site. I must have smoked the electronic widget that is under the timing advance mechanism. I also needed a new cap and rotor. I decided to buy a complete replacement distributor from autozone ($135) with a lifetime warranty. The cap and rotor were $35 alone. I didn't price the electronic module. At any rate, it fired right up (after I connected the power wire).

The grill is about half painted, nice an shiny white.

Good progress, keep it up!
You are getting there and it will look great when complete.
I appreciated your suggestion for the clear containers. I am getting more and more parts off the truck and am struggling to keep them organized. I think I will put your tips to good use.

I may be too late for the poll but I like the heavy Aluminum covers.

Very few Beers these daze Tuts, but I do sip a hard cider now and again. Thanks Steve, I ended up painting the tin valve covers and slapping them on for the time being.

May 23-24, 2020. I got very little accomplished on Saturday since Mrs. Rod made me buy 9 skinny trees and also plant them!
I did manage to do a bit of sanding and re-attached the left front wheel house to the fender.
Saturday evening sunset to get me into relax mode.

Sunday, I adjusted the drivers door as well as I could by myself (I'll re-do it when I have more hands). The left front fender is mostly attached. I need to loosen the radiator support
(99% sure I'll be moving the radiator too) so that I can adjust the front fenders a bit better.

I fooled around with the dash some as well. I installed the steering column (twice--- since I neglected to install a new seal). It was a chore trying to figure out how everything fit.
It got a bit easier once I found that I had more parts than is required. Apparently, there are at least two different mount styles and I have both of them.
I put in the new "cigarette" lighter and let some of the smoke out when I tried to check if it worked. That is something I need to explore a bit more later on... I left it unplugged.

May 25, 2020. I was able to move the 'burb under its own power again. I drove it around the block 3 times, which was more than enough. I has "armstrong" steering on it! Maybe I should have checked the air pressure?

Exciting progress! I am jealous.
Mine has 235 85 16 tires. Not bad to steer as long as they're above 30psi rolling. Very difficult when stationary.
I've even tried them ~10psi on the dirt... definitely needs to be rolling then, but rides like a Cadillac!
It's part of the complete driving experience! No holiness in power steering.

May 26-29, 2020. Progress has slowed again due to conflicting tasks. Apparently, yard work is more important than truck work!

I dropped in to the local wrecking yard to see what was left of the 69 K20 pickup, it's been crushed (RIP). I found an 85 K10 Blazer with a nice hefty sway bar. I scored that for $20, plus a few other odds and ends.

May 29, 2020. I found that I needed the front cross member from the 85 Blazer. I had an opportunity to grab it whilst Mrs. Rod was taking one of our cats to get chemo.
I got the cross member out pretty quickly. I noticed not one but TWO 72 Vega's right down the aisle, along with a 65 Corvair. I scored some somewhat clean parts that I hope to sell for a little profit (i.e. truck money).

May 30-June 4, 2020. I have been messing with the 2000 Suburban seats. They are electric, so I had to jury-rig some temporary power to them. For some reason, my first attempt was a bust. I quit, went inside for dinner, then checked the googler and found out that I was "doing it right". I went out the next morning, tried it again and they worked just fine??

I spent a couple days getting the front seats set in "just right" and another day trying to get the second row seats to fit. The seats didn't have enough room to fold up properly. A bit of sawzall'ing and I got the extra inch I needed.
I need to drill holes and reinforce the floor so that when I do a panic stop, the seats will stay in place! The back seat belts also need to be mounted to the side of the body as well.

July 6, 2020. I have not been getting my 15 minutes a day in recently. Too many other "more important" projects. Of note is the 2003 Jeff Gordon Monte Carlo that is currently leaking oil all over my floor.

I have been sanding the grill and grill inserts for a few minutes here and there, so it is almost ready to go back on the truck.

I did manage to spend a couple of hours messing with the passenger side wing window. I have new rubber and felt to install. I need to find the driver side and get it apart, cleaned and painted so I don't have to wait for the paint to dry to put it back together.

July 7, 2020. I tackled the passenger side vent window assembly. I got it pretty much together and was feeling pretty good about it, until I noticed that there was an extra part hanging on the side of the truck.
I got more practice removing rivets that I didn't need. I was having problems getting the rubber to fit into the bottom corner of the frame, I used a couple shots of wd40 and it slipped right into the track. I also had issues installing the last rivet, as there is not much room to work with, I found that by pushing the frame to one side, it is possible the install that rivet --- an extra set of hands would be great here.

Steps to put a vent window together.
1. Gather all the parts. (ClassicParts.com has all the needed parts).
2. Put the cover over the Division Bar (this is the piece I found after I put most of the window together).
3. Install the main rubber seal. The long end fits through the frame end between the last two rivets.
4. Install the vertical post strip with 4 rivets through the division bar and cover.
3a & 4a The ends of the main rubber seal fit under the ends for the vertical post strip.
5. After ensuring the the main rubber seal is completely installed, put in the last two rivets.
6. Insert the vent window into the frame, paying attention to the order and placement of the washers. (I also locked the window closed).
7. Install the remainder of washers, spring, lock washer and nut. Bend the tabs of the lock washer over the nut.

July 18, 2020. I finally found time to put the passenger door back together (mostly). Apparently, I should have documented the steps to removing all the components, as it seems like one cannot just put it back together willy nilly.
First, I installed the wing window assembly and placed the window glass inside the door.
I installed the rear glass channel bar.
I loosely installed the door glass channel felt.
Then I spent an hour looking for the locking mechanism, window riser components ect. They were in the box marked "door parts" that was sitting on my tailgate.
I installed the door lock after a feeble attempt at cleaning off the paint. Then I removed the same parts, since the locking mechanism did not seem to be operating, because I was pulling on it, instead of pushing on it.
I reinstalled the door handle mechanism (that I previously replaced the worn mechanism on).
I reinstalled the window riser. This was a long hard fought struggle. I ended up removing all the screws for the window riser, then installing the top arm roller first. The lower front roller second and then the lower rear roller went in fairly easily.
The window was another struggle. I had to re-remove the vent window mounting screws and the rear glass channel bar.
Once everything was loose, the window glass pretty much slipped into place. I adjusted the door glass channel, replace the vent window mounting hardware, window riser screws and the rear channel holder screws.

The window rolls up and down like it was new. The door closes very nicely even though it is not perfectly adjusted.

I also preinstalled the right side mirror mount inside the door. I'll need to hog out the holes in the door a smidgen before I put the mirror on though.

July 19, 2020. I got started on the drivers door vent window. I tore it down, cleaned and prepped everything for paint.

I got tired of tip-toeing around my grill, so I put it back together, then loosely installed it in place. I tracked down the front turn signal housings (amazingly they were in a box marked with "turn signals"), I only looked in that box twice before I dug deep enough to find them. After I got them installed, I had to remove them to ensure that they had a clean ground path. One must know that the electrical connection between the 67 and 68's are different! The 68 set was in much better condition than the 67 set, but the spade connectors on the 67 are in a "V" configuration, while the 68's are set at a 90 degree angle.

I'll need to loosen the radiator support and fenders to get it all properly aligned.

I installed the headlights with new adjustment screws and some nice stainless screws that I found in my magic bolt box for the headlight retainers. I turned on the headlights and nada, nothing. grr.
The battery was dead (something is draining it and I borrowed the extension cord for the battery maintainer). I put the charger on the battery, still no headlights.... of course, it helps to plug them in.

The headlights, tail lights, brake lights and turn signals all work properly.

Lights are nice, I worked with an old man who changed every bulb on the truck twice before I pointed out that he didn't have the battery connected... Amazingly I was the A**H**E for pointing it out. grin Lot's of hard work on the small stuff, looking great.

You’re getting lots of experience putting parts on and taking them off. Just look at all the fun your having.😁

August 29, 2020. OMG. Life has been getting in the way of progress. I've been spending my time getting my "office" set up for the upcoming school semester. And scanning documents that I don't need a hard copy of... I have a lot of CYA paperwork to scan, file and put on a DVD.

I still try to get into the shop daily for a few minutes and at least drag some sandpaper across something that needs to be sanded.

I've been ready to finish putting the drivers door back together for quite a while, but keep finding areas that need to be sanded and primed. I shanghai'd my son in law to help put the hood back on as well, it still needs to be properly adjusted and the latch needs to be reinstalled.

August 31, 2020. I finally got the innards put back into the drivers door. I wanted to describe the challenges step by step, but I ended up just putting everything inside the door loose, then working it into position before tightening the screws.
I started by putting the door latch/lock assembly in. then dropped the main glass inside. The Vent assembly went in loose. The window riser is the biggest challenge; I started by putting the roller that is on the door on first, then the front roller and finally the back roller. I wiggled the glass into the channels before putting the screws into the bottom of the vent window. The door handle mechanism went in at some point as well. Once the glass was in, I just tightened everything up.

Glad to see your finding time to work on the truck again. I'm trying to do "Truck Tuesday", that way the wife will know what my plans are once I get home from work.

September 6, 2020. Tuts, setting a day for the garage is not a bad idea. My shcoolin' takes up 30-40 hours a week now. Each instructor/professor was sure to say "you owe me 9 hours a week". yikes.

We have a big fire to the west of us right now, and the air quality is horrible. I've got 3 hepa air filters going full blast and it still stinks inside.

Just read this entire thread. Great work and awesome progress. Are you just rattle canning the white paint on? If so, what kind are you using? I've only been through Loveland on our way to Estes Park back 2011, but it was all pretty country over there. Similar to the Eastern Sierras that I saw each day while I was growing up.

I have family in Calif dealing with the wild fires there, My heart goes out to all of you some scary stuff. Last night I pulled a front fender down from the loft that took a couple of hours so "Truck Tuesday" has started.

November 5, 2020. I have not been spending much time working on the truck. I bit off a lot more school work than I thought!

I went out yesterday and put on one of the rear shocks, then realized that I will need to take it back off to replace the rear spring bushings.
I did see that a PO welded the U-Bolts to the axle housing which might make it a bit more challenging to work on. At least I don't have to worry about losing them.
I've been rubbing a little sand paper here and there as well as I fix some of the many smaller dents along the body.
I also gave up on using my truck bed for patch panels and ordered new rear lower quarters.

Back to my studies, and hopefully, it won't be two months from now.

PS. I've been using the cheapest rattle cans I can find since I'm sanding it all off later. Mrs. Rod complains a lot less when the vehicle is the same color!

The fire is still burning, but thanks to the snow we got a couple weeks ago, it is mostly contained.

November 17, 2020. Work is slow. I have been looking at replacing the leather seat pads (from the 2000 Suburban). I was looking at $3-500 just for the front seats. I picked up a set of slip on covers that will fill the bill for now from amazon for about $175 shipped. They don't look too bad and I don't have to take the seats apart to put them on. I haven't finished putting them on yet, as I need to fix the missing chunk of seat pad first... plus I don't want to get them dirty, yet.

When you finish rebuilding the foundation and get a few thousand miles of break-in on em, the new covers will look right at home.

Good Work!

November 22-24, 2020. I pulled the Kogai out of the garage for a bit so that I could turn the 24 car around. Of course the battery was dead, so I had to charge it for a bit. I drove it around the block. The transmission kicks out of 2nd gear though, grr. Then the truck shuts down on its own, like a switch got flipped. Apparently this is a common problem that I need to sort out. I pulled the 24 car out of the garage, drove around the block then put it back on the wheel jacks the same way I had it before,,duh.

November 24, 2020. I moved my flat trailer into the back yard, pulled the Coupe out of the enclosed trailer, then put the 24 car into the wifes garage (facing the right direction this time). The Coupe is getting a transplant eventually, so I'm pulling out the ZZ502 in preparation for the 331 Hemi installation.

This is also the one year anniversary of The Kogai finding its new home.

November 29, 2020. I've been tinkering here and there as I get a few moments. I did pull the rear and passenger seats out so that I can finish the inside and weld a hole in the roof. I got a couple small dents worked out and primed. I got tired of the hood bouncing open on every bump when I drive around the block, so I found the latching mechanism and got it cleaned up and painted.

Thanks Tuts. If I'd work a bit more, there would be a lot less to do.

December 7, 2020. I've spent a couple of "days" (15 minute increments) sanding the interior. There is still a lot more to do, but I'm getting there.

It's amazing how well the headlights work once the dimmer switch is plugged in.

December 20, 2020. I have most of the upper interior cleaned, sanded and primed. I'll finish the wheel wells after I pull the rear end to replace the bushings. There are some dents and a couple of holes that need to be filled.

I heard a "pop" and a "thunk"... didn't think much of it until I walked to the front of my truck. I had set a can of paint in front of the truck where the heater sends some warm air.. apparently, it still had sea level air in it.. the lid popped off and the can fell on the floor.

December 25, 2020. The interior is starting to shape up. I POR-15'd the front floors. I'll shadetree a couple of holes with some of my old license plates. I finally got around to welding in the hole in the roof. Someone really dinged it up, probably for an antenna or a light?

December 26, 2020. Mrs. Rod got a stud welder for Christmas so I traded her for the girlie poncho liner that I got... apparently Santa got mixed up.

I'm getting ready to tackle this mess. Of course I'll be asking for advice in the body shop.

December 27, 2020. I finished "most" of the upper interior painting. I would be done, but I decided to change the color of the front upper trim piece to match the side trim. I pulled out the door panels and cleaned them up a bit to prep them for ding removal and painting. Of course, I'm missing one piece and have two extra pieces.
I test fit the new carpet. It will need a bit more trimming and hole punching for the shifters and seat mounts.

January 10, 2021. I've spent the past couple of weeks touching up the interior paint. I put a couple coats of Kilz on the plywood bed and laid insulation on the cabin floor.

I want to put the carpet and seats in, but am debating on whether or not to put in the lower patch panels first, decisions, decisions.

I sold the ZZ502 out of my coupe so, I've been spending time on it. The hemi block, heads and crank are at the machine shop... I'm also thinking about pulling the 327 out of the suburban,
dropping it into the coupe and getting started on the LS installation. or maybe not.

January 13, 2021. Goings have been slow due to other demands on my time. Plus my inability to make a decision on what powerplant is going to go where, even if it is temporary.

Phak1, no, I have not messed with "The Dent" yet, other than look at it. I'll be revisiting the information provided before I jump in to that task though. thanks for reminding me!!

January 18, 2021. I've decided to move forward with the LS install. I'll move the 327 into the coupe to keep it mobile.

I started checking over the long block. I found two broken exhaust studs that took most of a day to try and extract. I ended up drilling them all the way out and retapping them.
I'll be putting studs into those holes.

I pulled a couple of spark plugs. Of course one of them was previously cross threaded and only about half way into the hole. The thread chaser I have is too bulky to fit into
the hole, so I'm hoping that they make a thinner one!! edit. they do make a thinner thread chaser, so that spark plug is set properly now.

I ordered a gasket set since there are a couple of leaks. I've been advised to replace the oil pump and timing chain set while it is out--- good advice

January 26, 2021. Winter school break went too fast! I got a lot of little stuff done, but nothing major.

I did score two front bumpers today but I missed out on the rear by about 15 minutes, grrr.

I'm thinking about using the 71 front bumper and putting fog lights into the holes instead of the turn signals, thoughts?

January 30, 2021. I hung the front bumper on (literally) to see how it would look. Apparently there are either different braces between the early front bumpers and the later bumpers with the turn signal holes. Or maybe it is the difference betwixt the 2wd and 4wd frames? At any rate, the side braces that I have are too short. I'll either obtain another set of braces or drill holes to fit.
Finding a set of fog lights that fit the holes is being difficult too.

February 3, 2021. School is slowing the important things down again. I did wise up and drop two classes that had a very heavy work load which should help out quite a bit.

I've been looking at all the panel replacements on some other projects, so I think it might be time to tackle one of my panel replacements.
I have also been kicking around how I might wire the fog lights (that are in the mail). I'm thinking that I would wire them into the low beam circuit with a switch to turn them on and off? Or just run them all the time?

Tied into the low beam circuit with a separate on/off switch makes sense to me. The progress you're making while taking classes is remarkable. thumbs_up

February 4, 2021. I bit the bullet and cut out the drivers side bad rocker panel. I'll need to POR15 it and trim off some excess yuck before installing the new piece.

Rusty Rod, you my hero. Keep up the schooling and the truck work. Use the money you'd normally spend on wine, women and song.......and of coarse spend a little of it on Ms Rusty Rod.

Good work Rusty.....if i get to do my "farewell tour" this spring I think I may just stop and say hello....unless your in school. You can't be tardy. LOL

February 6, 2021. I cut most of the passenger side rocker out. It's the same as the driver side. I'll need to trim the new rocker a bit, as it mounts a bit differently than the other side.

February 7-16, 2021. I have the driver side rocker assembly hacked up enough to be able to slide it into the proper position. I'll have to add a bit of metal between the patch panel and the floor. I'm thinking of using some 1/2" or 3/4" angle iron to stiffen up the span between the door frame. (Yes, I should just replace the whole floor now, but that task is set well into the future, if ever).

I put the door back on to make sure it closes all the way. Apparently, there is some adjustment of the hinges in my near future. Now, to get onto the passenger side so I can put the doors back on!

February 17, 2021. Hot and cold progress. Shop is hot with the heater on and cold with the door open. I'm working on the passenger side to get the new sheet metal to slip into place.

Thanks Tuts, I put the plate in there to satisfy my "shade tree" upbringing. I can imagine the next owners facial expression when they peel back the dilapidated carpet and see that staring back at them.

March 5, 2021. I finally made time to work in the shop. I installed the new carpet and the rear seats this morning. Then I figured I'd better put the front seats in too, so I got started on them as well. I would surely get a lot more work done if I would just do it instead of standing there trying to figure it out.

That’s funny, I do the same thing! I spend much more time doing research trying to do it right the first time. Sometimes it’s better to just “dive in” and learn as you go and you get the benefit of getting the job done.

Hey there;

Looking good, I am the same way though I am coming to the realization that my time is cheap but parts are expensive!

I wish everyone valued my time as much as I do...

Keep up the progress, it is coming along nicely.

I agree with "Canadian Guy", Your project is coming along well. I had a 67 GMC Sub that had been used as a school bus back when I was a mechanic. It was a neat truck.

As for thinking and looking, I think we all spend some time doing that. I sat on starting out left door rebuild for 3 weeks, even sent the first patch panel back as I changed my opinion on what was going to yield the best results.

Steve

P.S. when you get this one done, you can start on your new K5

March 7, 2021. I finished bolting in the front seats, then went back and tightened all the loose hardware. It's nasty under the truck! I'm holding off on installing the new door seals until after painting is done. I also found a nice crack near the driver side top hinge mount. I'll get that welded up soon so I can put the door back on.

March 20, 2021. I finally got some time to repair the drivers door and get it remounted... now to pull the fender so I can raise the hinge up a touch.

April 24, 2021. I have not done much of anything with the 'burb in almost a month.
I did find another transmission in the wrecking yard. I wasn't going to take it until I realized that there were only 2 bolts holding it in, that and the transmission cover bolts. My handy impact wrench made short work of them.

May 20, 2021. Oh my how time flies.
I have not been doing much on the old truck lately. The Blazer, The Coupe, The yard and The Wife all have conflicting demands.
I did manage to clear away all the stuff that was blocking me from leaving the garage. I pulled the Blazer seats out and put in the "new" 2004 electrified driver seat.
I also pulled the carpet out to prep for the transmission exchange.
I bit the bullet and ordered a transmission jack to that I don't have to balance the tranny's on a regular jack.

June 24, 2021. Sadly no. I've been spending too much time on my studies. I do look at it once in a while tho.

Sept 5, 2021. I fired the old boy up, moved it out of the garage and cleaned up around its space. The Blazer is getting put back together this week, so I "should" be able to get something done soon. Speaking of the Blazer, that thread seems to have disappeared; prolly to inactivity.

Last Entry:

After the BRB departed, I spent a bit of time on the 'Burb, hoping to be able to move it to California with me. Reality struck. I would not attempt to drive it to Cali. And I would have had to rent a large trailer or have it shipped. I listed it for sale, got a few nibbles. I was getting close to packing up to head out to my new "old" job.
A fellow from Iowa called and asked if it was still for sale... well yes. He showed up, drove it around and offered me half of what I had in to it. Sold.
He left me with a small deposit and returned the next day with a Beautiful Blazer strapped to a huge trailer. The trailer was not huge enough for normal folks. But we were not normal. We cobbled a bunch of planks together and he drove the Blazer up on to the front of the trailer. I would not have even attempted that!! Both trucks did fit (barely) on the trailer. We had to remove the ramps though.

He sent me a note a few days later saying that they got home easily. He sent me another note later in the winter, more than mildly upset that I didn't tell him there was no antifreeze in the engine. He found the freeze plugs on the floor! Apparently, there was no damage (other than the freeze plugs popping out). I hadn't given it a second thought, since my garage was heated! oops.

I sent a bunch of the re-pop parts with the 'Burb, along with the spare trans and whatever else I could find. Of course, I found more stuff later and mailed that to him.

He sold it to another guy around Iowa after a while.
