I used evercoat rage extreme filler on bare metal. The thickest part ended up being about 1/2 inch by 1/2 inch, which is thicker than I'm comfortable with usually. | | | | | Joined: Sep 2007 Posts: 2,644 Shop Shark | | Shop Shark Joined: Sep 2007 Posts: 2,644 | Not a good idea. Plastic filler is too fragile for something like this and will easily chip or even worse, a big chuck could be knocked out by a very slight hit.
The edges of an auto body must be metal. At the very least I'd grind the filler out and use lead or better yet remove and re-fit the new part to the proper clearance. That's where the weatherstripping goes and if the contour of the contact surface isn't right the weatherstripping will not seal properly or bind so tight the door may not close.

He said he would use fiberglass to fill the gap, then body filler to level everything out. I believe the back may be warped a bit. The panel was put on as close as it would go to the rest of the lines. If I lined it up to the door seam, then it would be off in another area. So I sanded the filler off today. First I tested it with a 5 lb hammer and it actually tested pretty good if you don't count the dent in the filler. When I was at a car show I looked at a lot of door seams and there were some pretty bad ones, but I didn't really notice them unless I was looking right at it. So I may just go with the way it is.
