I am installing the heater & ac system on the inside of my 66 with factory air. I have ordered 2 firewall pads and they aren't cut out properly on the upper passenger side (upper )where the heater/ac box fits. Should I try to make it fit, not use one, or try to make one out of some different material? I guess it is used as insulation as well as a type of gasket between the heater/ac box and the inner firewall.

Insulation between the interior of the cab and the engine is more than just helpful. If you're planning on cooling the interior it would be smart to cover every inch of the firewall with something that will insulate. In my experience, it would be hard to over insulate anywhere(within reason), not only for temps but for sound as well.
I'm not sure what you are dealing with here but someone will be able to give you an answer.

The aftermarket firewall insulation pads leave a little to be desired when it comes to proper fit. I pulled the insulation from the black cardboard cover and fashioned it to fit snuggly and properly to the firewall. I then installed the black cardbord firewall cover, by carefully trimming and gently persuading it to fit properly and thoroughly. Some of these aftermarket firewall covers may be better than others, however, none fit as nicely as the factory firewall covers. Good luck with your project.
