In the process of putting it all back together we've noticed a .005-.010" gap between the exhaust manifold and the head on one of the ports. I had the manifold re-ground but it didn't improve the fit. Is the gap a problem? Any suggestions on fixing it?

Did you install the three metal alignment rings between the intake ports in the manifold and the head? If yes, you might need to grind the rings down a little to make up for material removed from grinding the manifold and/or head mating surface(s).
Also, the thichness of the original manifold gasaket was almost twice that of gaskets now sold (I know this from a NOS set of original gaskets). You could try using two manifold gaskets (and maybe use the hi-temp copper-colored gasket seal available at auto supply stores).

I had the same problem with my 228 GMC. I made sure that I had a good fit between the intake and exhaust part of the manifold, and bolted it together. Then had the intake and exhaust manifold milled as one unit. I did grind the 3 steel rings down to allow for a true flat fit. It worked great, no intake or exhaust leaks. Also used a new fel-pro gasket.
