1) Will I need to unbolt every rod, remove timing gear cover and remove the crank to remove/replace the upper crank rope seal or can I just remove the main caps and slightly lift the crank to remove/replace/seat?

Just loosen the crankshaft main bearings enough and pull up the crank slightly to replace the seal. It will be convenient to do this when the front pulley is off because the seal will not be in the way. However you need to be careful not to change the engagement of the two timing gears. If it were mine I would probably remove the front cover and maybe install a new timing gear.
