Yesterday when removing one of my truck's doors off the hinges, it was a real bear. Lots of resistance. Of course, it's been many years probably since last time this was done. I cleaned out the door's hinge plate pockets with some emery cloth and putty knife, etc.

Did a test fit with both the truck's original hinges as well as another pair I restored for this project and see there is still a very tight fit.

I really don't want to sand off the new paint from the hinge plate, so what other course of action can I take to make it a little easier to slide the door into place?

I just went through this, the reason the hinges are tight is the pockets that the hinges slide into in the door are crushed from the bolts that secure the hinges to the door. I took one of my old hinges, greased the sides and worked it in and out of the pocket to expand the sides.

Ah hah! I should have guessed that. Thanks for the clue.
