I don't understand why some people do this. It looks like a very difficult fix to do it right, I haven't studied the bottoms too well yet it just may not be worth the time and effort. Any one here ever deal with this, I don't think patch panels are made for this area of the door.
Oh and included is the worse rust area I found so far on this truck.

What year/model? Have you looked for patch panels? I think LMC Truck carries quite a few door panels.

There are no inside door patch panels that I have seen, it would be a total mess trying to patch that wavy section. I'm thinking work wise new doors make more sense, plus the bottom may not be the greatest either. Then there is the cleaning or media blasting etc. Yeah its a task force 55.

I know a guy who could whip up patch panels with those wavy sections on them. Right, Robert?
If they're straight otherwise, it wouldn't be to difficult. A press with a piece of pipe in the right diameter for the curves or even just clamp the panel to a workbench and bend over a piece of pipe.

I'm assuming we're talking about that corrugated looking section in the first picture: I have a little bead roller with a multitude of dies that I've used to match similar sections very well. It wasn't expensive, probably got it from Amazon, or maybe Eastwood I can't recall. I marked some indicator marks on the depth adjustment to keep things as consistent as possible; count the turns.
If it's a long run, you need a fence and the steel distorts (badly); but within say an 8-10" length, making that patch its completely achievable with some patience and practice (and the right dies).
If you can buy the repair part - and the "waves" match(!) - well that's the quickest answer.

I would find a junk door and cut out a good section from it. That wavy part of the door is large and most any rusty door would have an area that is good for a patch or two. Much quicker and easier than making a new patch. Use that speaker opening to clean out old rust and debris that is inside the door.
